Contact surfaces often appear flat and smooth, for example, when connecting an electronic component to a heat sink,

almost perfect for optimal thermal bonding. In reality, however, upon closer inspection, the rule is that

when two flat surfaces are bonded together, the effective contact area without any mechanical

post-processing is only 2 to 5 percent.

The remaining surface is an air cushion consisting of spaces where the air acts as a thermal insulator.

Acceptable thermal resistance can therefore only be achieved if the tolerances, unevenness, and roughness of the surfaces to be joined, which are unavoidable during manufacturing processes, are equalized.
